Electrical safety inspection: What's inside the smart plug?
The internal construction determines whether a smart plug is safe for long-term use. We open and inspect every sample.
PCB and component inspection
✅ Relay brand: recognized brand (Omron, Song Chuan, TE) vs. generic. Generic relays from budget factories have contact resistance up to 200mΩ compared to 30-50mΩ for branded — causing heat buildup at rated load.
✅ Creepage distance: >5mm between high-voltage and low-voltage PCB traces for 120V (UL standard). A Shenzhen factory we inspect regularly had 1.8mm. We flagged it. They redesigned the PCB.
✅ Fuse: must be UL/CSA rated, soldered on both sides (not one-sided tack), with correct amperage rating for the plug (typically 10A-15A).
✅ Overcurrent protection IC: we look for DW01+8205 (or equivalent) battery protection IC on the control board. On multi-outlet smart strips, each outlet should have independent protection.

WiFi pairing and app control: The real user experience test
We test app functionality on every inspection sample because software is where most user complaints originate.
✅ Pairing success rate: must exceed 90% on first attempt. We count failures across 20-30 units. One Shenzhen batch failed 8 out of 30 — a firmware issue with the Matter protocol handshake.
✅ 2.4GHz and 5GHz compatibility: test both bands. Many budget ESP8266-based smart plugs only support 2.4GHz. The listing must state this clearly, or you get returns from customers with 5GHz-only routers.
✅ Power-off memory: after removing power for 10 seconds, the plug must restore its previous state (on/off/timer). We test this 5 times. A factory in Shenzhen shipped plugs that reset to "always on" after power cycle — potential fire risk for devices left unattended.
✅ Timer accuracy: set 4-hour auto-off timer. Measure actual shutdown time. Tolerance must be within ±3 minutes for 4-hour timers. We found plugs shut down at 3h22m (35 minutes early) — user would return to a cold house.
✅ OTA firmware update: trigger over-the-air update on 5 plugs simultaneously. Check that the update doesn't brick any unit. We saw a case where 30% of units failed during OTA due to corrupted bootloader.
Smart plug overload protection test
This is the most important safety test and the most skipped by budget factories.
✅ Continuous load test: run at rated current (e.g., 10A) for 4 hours. Measure case temperature every 30 minutes. Case temp must stay below 75°C at 25°C ambient. We flagged a Shenzhen batch where case temp hit 92°C after 2 hours at 10A.
✅ Overload cutoff: apply 120% of rated load for 5 seconds. The plug must cut power. Some budget units don't trip at all — they fail catastrophically at 130-140% load.
✅ Short circuit test (documentation review): verify factory has UL 60730-1 / IEC 60669-2-1 short circuit test reports. If they can't produce them, ask for a new sample batch from a qualified factory.
Plug pin and housing inspection
✅ US plug pins: NEMA 1-15P dimensions (width 15.9mm, thickness 1.5mm, length 15.9mm off-center). Pins must be solid brass, not brass-plated steel (magnetic test).
✅ Housing flame rating: UL 94 V-0 minimum. We check the housing marking or request material certificate. V-2 or HB rated plastic is a fire risk in continuous-use devices.
✅ Strain relief: the power cord entry point must withstand 5kgf pull for 1 minute without the cord moving more than 2mm. Budget factories often skip proper strain relief clips.
✅ USB ports (if included): test with 1A, 2.1A and 2.4A loads. Output voltage must remain within ±5% of 5V. A factory shipped plugs where USB voltage dropped to 4.2V at 2.1A — phones reported "charging slowly."
